Hmm...Polyfoam big enough to make say...this?

Or this

^_^

Sorry, but I'm damned proud of that LOL

Anyway, get out your Yellow Pages, go to the section on insulators and start phoning. Make sure you know the rough dimensions you require and ask them for "polyfoam". It has a longer name, but they all knew what I meant when I asked for that. It's amazing stuff ^_^

you can use polysturene sheets from Wickes from £2.50!!

http://www.wickes.co.uk/Constructional-Insulation/Polystyrene-Insulation/icat/cipolyinsul

the other alternative is Selotex which is miles easier to workwith but really fragile and is about £25 for a 8x4 foot sheet

Both option would need to be hardened by something...

You could try Paverpol
http://www.paverpol-uk.co.uk/index.html
is some thing ive never used but is 100% safe and strond and ive seen full space marine mach suits built out of it

Another option is to make it the way a Larper would which is 100% con safe and strong...

Thye tend to use PVC piping and upholstry foam and paint the lot in latex... theres a lot more to it than that but to my understanding its the cheepest lightest strongest and safest way to go about making a prop...

I got a double-wide sheet of Polyfoam so that I could use the other half to make my Fu Xi sword, and it was about £25 for the lot.

Edit: Mike, those are some awesome ideas! I wish I'd seen the Polystyrene thing at Wickes before! LOL

That stuff looks amazing! Do you have any examples of people that have used it, because I'm curious about what kind of surface it produces. I'm thinking of making some metal armour soon, and this may be the stuff I'm after.

I was thinking of doing something like making clay moulds to build on, then a layer of strength fabric (thick cotton/canvas with stretch) then this on top, so I'm like taking a cast of the mould. Any idea on if that would work or not?

that paverpol stuff could be used for mothermoulding.... very interesting.

i can chip in here with how i recently made my friend's allen sword...

http://www.cosplayisland.co.uk/costume/view/4249

simply use this guide...

http://home.clara.net/arianrhod/Aldebaran/DoItYourself/index.html

and searh the net for materials. here's a few places to get you started...

www.tomps.com <- use for latex, colourants etc
www.flints.co.uk <- use for plastazote
all you need to do then is hunt about for glassfibre rods. kite shops are usually the best.

That LARP guide was completely amazing! Wow...I can't wait to give that a try with my next sword! Might be doing that for Fu Xi LOL
