Me and my friend are planning a Swat Kats cosplay for the future. It's my first fursuit costume, and I've found a few tutorials on making a foam head.
However, my friend is allergic to Foam, so does anyone know any other methods that would work as well as foam?

I'm planning a Zack Fair cosplay from Crisis Core, and thus I need to make a buster sword. What are the best materials and methods to go about doing this?
I bought some Wonderflex a while back, but I've never used it. I heard wood and foamcore could work well.
Any tips and material advice would be greatly appreciated!
