plastazote is your friend. safest, most durable and easy to work with armour material available.

latex is also your friend, so is spraypaint and isoflex special roofing primer.

generally, when i'm building something, i look around B&Q for things that "look like" what i'm making. waste pipe is a godsend for gun barrels, rods and suchlike. practising with moldmaking with latex and hot glue is also an awesome way to learn how to make detailed parts.

To mould plastazote, it works well enough to heat it up with a heat gun, ya? :3

Material and tips
Have a look on eBay for "Jesmonite": is a sort of fibreglass resin but water based, so no stink and not toxic. That company have materials and tutorials. Moreover one of the owner had made a wereable costume of IronMan. I'm using their products and following the tutorials, and work well. Maybe is not the cheapest material or the fastest way to build something like swords and armours, but the result is awesome.

Most cons won't accept jesomite made weapons because it's a solid material and considered dangerous. That's why we started making things out of foam- so we could walk around with swords as big as ourselves and not injure anyone in the process.
