I've not done this before but i'm thinking it could be made in a similar way to a ragdoll or plushie head ^^;; just use breathable material and something opaque for the eye holes so they can see and stuff. Sorry i can't be of more help, although i might have a go at it myself to see if my idea would actually work lol ^^;

Would this not be similar to the hood of a zentai suit? Using a thin stretchy fabric would be your best bet, and locate the seams off of the face so that it doesn't ruin the overall look. Take a look at spiderman and venom fancy dress costumes for reference. Once you get the shape of the fabric panels right you can make any full hood mask like it really. Depending on the rest of the costume, the baggy hood bits could be hidden in the neck ring anyway so it wouldn't look too messy if you don't do a grade A*** job with neatness. The seam line could go down the back, at the sides (this is harder), or down the middle of both eyes. You'll see what I mean when you start thinking about the net/pattern of it ^^

well the great thing about deadpool is that his mask has like all the loose bit at the back in a tiny peak ^^ and im totaly planning on using thick cotton to show the sew marks as this is how he looks in one of the comics

Several words of warning::

Saliva. Breath. Breathing. It happens. I've seen cosplayers with full face masks that end up with big wet patches around their mouths >< I'm still not sure how to prevent this other than you'll just have to tell your friend not to breathe through his mouth, speak, or anything otherwise XD
