I tried getting a needle through 2 layers of cotton drill and some craft foam, I used scissors to push it through but then slipped and my finger got a pretty nasty slash this was with the blunt end of the needle too.
I was lucky the needle didn't go all the way through my finger, especially since i put nearly all my weight on it.

Wasn't really cosplay related but it happened at the hotel but i got woken up with such a fright by someone smashing a bottle that i made my leg seize up and i struggled to walk around expo the next day.

Killed my feet with my heels and height raisers in the shoes, i had never worn heels for more than an hour before didn't help with having problems with my legs anyway.

Specifically whilst IN cosplay...

Whenever I wear my Zack cosplay the insides of my thighs get serrated if I don't wear an extra set of trousers underneath. This comes courtesy of the fact that my Zack trousers velcro up the middle a la stripper trousers to accommodate chocobo riding.

I've got off easy as I didn't do a lot of sewing...but hot glue burns are like an old friend now.

Had one time where I was fixing my make-up in the loos as the con, got nudged accidentally, and got eyelash glue in my eye - whilst I was wearing circle lenses. Luckily it didn't hurt too much as I got the contact out straight away and washed it well, but it was a scary moment.

Another time was cosplaying Sleeping Beauty at Expo - my hoopskirt was quite old and the hoop was poking out of the fabric slightly, and the journey down in the suitcase didn't help, so it kept scraping against my leg. All day I just ignored it and got home and my legs were absolutely covered in nasty red scratches.

Expo always ruins my feet, in flats or heels :/ And there's the average con bumps and bruises you get from being in the crowd.

My partner was trying to hot glue something to my face shape on a bit of stretched elastic. With her damn butter fingers, she slipped and the elastic sprung up and the hot glue slapped right onto my closed eye, hitting my eye lid. I threw off the outfit and had the painful process of peeling the hot glue from my lid.

Though a few years back my mum cut my eyelid open trimming my fringe xD Be warned, take care of your eyes! xD

One time I was wearing Marth for some long hours and the restricted movement caused by the shoulder armour gave me shoulder aches for the rest of the night.

Another time I once had a needle that went underneath my fingernail when I was trying to hand sew something.
