To follow up Pandora Caitiff's post. Are they for a specific character? If you wanna keep them for show after it might be worth looking into getting some sort of larp sword. Basic ones are cheaper and there's con safe so that's good but there not the cheapest.
Katana Knight Sword

Plus these will look really awesome hanging on the wall. I mean if you think ok yeah they cost x amount to buy but I used it for say 10 events, it's the cheaper then having to buy a new sword every event because you broke it or something.

It depends on budget really. I've seen people make some really beautiful things out of card and paper machie. I've also modded a few fancy dress/£1 land weapons with varying degrees of success.

I mean the difficultly is if you start too cheap you may only end up with something that looks cheap.

I still have a ton of aluminum and foam lying about here

Sorry for the late reply, I've been down in London

Aluminium is fine if you want something realistic looking for a film or something, and only plan on getting it out of storage on private land (where you have the owners permission). For pretty much every other use (including conventions) the best case scenario is having it confiscated and destroyed by the police!

Gaming Goddesses suggestion of a LARP sword is a sound one, is much less likely to cause grief, and you can do some mock fighting if filming without worrying too much about damaging it or your friends.

If you're going to be very careful with your sword you could also consider one of her other suggestions (I like foam board personally), and cover it in aluminium tape (found in the plumbing supplies area of most DIY stores).
